What Is a Gusset?

A gusset is a triangular or curved plate welded at a joint to add strength and rigidity. They're used in roll cages, frame mounts, bumpers, and anywhere two tubes or plates meet at an angle.

Types of Gussets

• Triangle gussets — simple, strong, easy to cut
• Tube gussets — curved to match tube OD, wraps the joint
• Slotted gussets — allow flex/drainage, lighter weight
• Multi-hole gussets — mounting plates with pre-planned hole patterns

Sizing Your Gussets

Rule of thumb: gusset legs should be 2-3x the tube diameter. For a 1.75" tube, use 3.5-5" gussets. PunchMapPro templates come in standard sizes so you can cut consistent gussets from sheet metal.

Cutting and Welding

Print the template, trace onto sheet metal, cut with plasma/shears/bandsaw. Grind edges smooth. Tack in position, verify alignment, then fully weld. Alternate sides to prevent warping.
